Not sure what the fix will be, but I'll post whatever I decide.

The reinforcement plate is tempting, but the problem is the firewall is not flat in that area, particularly where the clutch master bolts up. . .it is shaped to orient the cylinder parallel to the pedal travel, and a flat piece there apparently causes excessive wear on the cylinder due to misalignment.

Welding is the last option on these cars.
My car was a NA and the place where the clutch cyl is was flat...so i added a thick aluminium plate.
I did notice the missalignment but that could be corrected with a custom bit of steel...no big deal.

Curiosity got the best of me, in time! Mine is doing the same thing. Of course I had the black plastic firewall stuff in place, didn't see this before. This car of mine is jinxed, this is just the latest. Grrrrrr..

Why?

I've welded up a few cracks.

Please enlighten me as to why this was a bad idea.

Very thin metal there. Strengthening a crack by laying a bead over it will cause neighboring areas to fail. Also finding the end of a crack can be problematic.

What Rasta said + the heat from the weld destroys the galvanic coating around the area where you weld...making easyer for rust to begin eating your car.

Well, I made a 22 gauge sheet metal patch and riveted it using ten 3/8ths inch steel rivets. Worked out great, no deflection so far. Noticeable pedal improvement.
