So after a multi day battle with my starter I have now replaced it. I used the starter from my parts car (1981 2.0l NA). The replacement starter was bench tested fine. The car started multiple times with no problem and the car came up to operating temp and was shut off and restarted easily. I went for a highway drive for the first time this year. Stopped for fuel and it would not start. The key turned and the voltage dropped down to 10V but nothing from the starter, no solenoid noise, no action at all. Battery connections were good, nothing loose that I could see. A push start by helpful bystanders and it started and drove home no problem. I parked in the garage and there was still no action from the starter. I left it alone for 3 hours and then tried again and it turned over fine. Obviously more testing is required but is there a possibility that this issue is related to heat? Is the solenoid getting hot and sticking? What else could it be? I don't want to pull that starter again if I don't have to. It's a PITA. _________________ 1981 924 N/A (Now the parts car)

The NA starter is most definitely sensitive to heat.
Installing a separate solenoid up in a cooler location, like by the firewall, helps a lot. But it does require a little rewiring. This had pretty well buried starter heat problems on our racecar - which of course sees much more heat than your typical street car.
Old starters often suffer from being more sensitive to heat, of course.
Heat shields (between starter and exhaust manifold or header) help, but still not as effective as IMO the separate solenoid.
On our racecar, I used the solenoid from Longacre, but I believe there's a common cheap Ford solenoid that would be fine. _________________ Vaughan Scott

Actually that might be a good idea. A PITA though since I just replaced the wiring that went to the starter and the alternator. I had to remove the alternator to replace bushings and the starter to remedy a sticky Bendix. So I decided to replace all associated wiring with new from Woolies workshop. Moving the solenoid means replacing all that.
